Booster and Pump Automation: Cascade Control

Pump automation operates equipment according to the pressure or flow needs of the facility. Cascade control manages the start-up sequence and operation sharing of multiple pumps. Control software alone cannot ensure correct operation without verifying pump capacity and installation hydraulics.

Pressure measurement and drive control

The sensor measuring range must cover normal operating pressure with sufficient resolution. The analog signal or communication interface is paired with the controller. When adjusting the speed with a frequency drive, the pump's permissible speed range and motor conditions are verified from the manufacturer's information. The set value is determined together with the mechanical design.

Sorting and work balance

Main pump, backup pump and additional capacity conditions are defined. Changing the queue according to working hours can support the maintenance plan. Hysteresis and minimum operating times are chosen because frequent on-off switching may cause pressure fluctuation and wear. Replacement equipment needs to be tested regularly.

Fault and field acceptance

Dry operation, sensor failure, driver error and motor protection information are handled separately. Disabling individual protections from the control screen is not the appropriate assumption. Pressure response, transfer between pumps and energy return are tested with real installations.

Does cascade control reduce the number of pumps?

Manages capacity and sequencing; The required number of pumps is determined by mechanical calculation.

Does every pump work with a frequency driver?

The motor and pump manufacturer's conditions should be verified.

What happens in case of sensor failure?

The safe operating or stopping scenario is clearly defined in the project.

Are energy savings guaranteed?

No. Depends on operating point and operating conditions.
